Common Surface Preparation Challenges in Heavy Engineering
On large fabricated components and heavy equipment, these are the surface problems that slow production most.
Rust on Large Fabricated Components
Flash rust on cleaned steel before coating causes rejections and rework.
Mill Scale on Heavy Steel Structures
Tight oxide scale on heavy sections resists coating and hides defects.
Weld Slag & Spatter Before Painting
Slag and spatter around welds break coating films and mar the finish.
Poor Paint Adhesion on Industrial Equipment
Without a clean anchor profile, coatings blister and peel in service.
Excessive Manual Grinding & Surface Cleaning
Hand cleaning large structures is slow, inconsistent and labour heavy.
High Production Downtime & Maintenance Costs
Manual prep and worn wheel parts inflate cost and hold up dispatch.

Components Commonly Processed
Components Commonly Processed
At this size the handling decides the process. Each of these is craned in once, and everything on it has to come off in that one handling.
Heavy Fabricated Frames & Machine Bases
Mill scale across rolled sections, weld scale and spatter along every seam
A frame this size has hundreds of metres of weld. Coating over that scale fails at the seams first, and the seams are what carry load
Primer, then the protective coating system
Large Equipment Housings & Weldments
Mixed as-cast and fabricated surfaces, plus flash rust from time in the yard
Housings combine cast and fabricated surfaces that take coating differently unless both are brought to one uniform profile
Machining of mounting faces, then coating
Structural Assemblies & Pressure-Vessel Components
Mill scale on plate, weld contamination at circumferential and longitudinal seams
Scale masks weld defects from inspection and prevents the anchor profile a heavy-duty coating specification demands
Inspection, then a specified surface profile for coating
Machine size follows the largest assembly, not the average one. Chamber dimensions, door opening and load capacity are set by that one component.
Surface Specification
The Grade the Protective System Requires
A heavy coating specification names two things: how clean the steel has to be (ISO 8501-1) and how rough it has to be (ISO 8503). On a big weldment you have to hit both — on cast surfaces, on rolled plate and along every weld seam — in the one lift the crane gives you.
- 01Bare steelArrives with mill scale, rust and old coating on it.
- 02Shot blastingStrips all of that off and cuts a controlled roughness into the metal.
- 03PrimerFlows into that roughness and locks on. Smooth steel gives it nothing to hold.
- 04Top coatsThe corrosion barrier. It only lasts as long as the primer underneath holds.
Blasting is not just cleaning. It is what gives the paint something to hold on to.
High-build and immersion-grade systems generally require Sa 2½ or Sa 3 with a coarser profile. The coating data sheet governs.
Required
Sa 2½ · Very thorough blast-cleaning
In simple termsClean grey steel with faint shadows only. This is the everyday grade for frames, machine bases and weldments.
Faint shadows only. The working grade for fabricated frames, machine bases and structural weldments.
- Anchor profile
- 40–75 µmHeight from valley to peak that the blast leaves. This is the grip.
- Profile grade
- ISO 8503 medium (G)The ISO 8503 comparator plate an inspector checks that roughness against.
- Abrasive
- Angular steel grit, or shot/grit mixWhat produces it — round shot cleans, angular grit cuts a sharper profile.
- Specified for
- Heavy fabricated assemblies before primer.Where this grade is normally called up.
What to check before primer
- 01Check the weld seams first. If the seams are at grade, the flat plate almost always is.
- 02Take profile readings at several points across a large assembly, never just one.
- 03Watch the gap between blasting and primer. A frame this size flash-rusts while it waits for the paint booth.
If the surface is not right
Coat over scale, or over the wrong profile, and the coating fails at the welds first — and the welds are what carry the load. On an assembly this size the repair means stripping and re-blasting the whole frame, not touching up a patch.
